Use the correct size E-torx. You could use a small extension if you don't have a deep. (I guess I didn't have a deep either) My socket fits snug on the bolt. Allows me to maneuver the bolt into the correct angle.

Can you take a pic of your setup? Is the car on jack stands? It is possible the sway bar is fighting you, but I suspect not. You may need to use another jack to raise the knuckle and retry at a different mating angle.
The knuckle/LCA bushing is a ball joint style so first make sure it's angled favorably. Use a floor jack to hold the LCA up. You can pull the knuckle IN or OUT to line up the bushing with the hole. Sounds like you need to pull the knuckle OUT board to line it up. Most people get tripped up...
aFe Exhaust does sorta. In sport mode it can still flow through the muffler, but majority goes through the open side. Both modes will still be resonated so never a true straight pipe. Sound level is noticeably different between modes.

Currently, my front wheels are Titan 7's 19x9.5 +34. I've also tested with a 10mm spacer with no issues. So it would be safe to say 19x9.5 +24 to +34 offset will work. If you get coil overs or HKS adjustable springs, you will have more room for larger wheel backspacing in the front.
